Technical Training • Platform Up Function Overview • Fixed lift speed when operating from base control This training manual and the information contained within is designed to be used as an aid to a service training course. The electric motor speed determines the flow based on joystick input. • The lift function is interrupted is when the lift linkage is out of stowed and chassis is out of level • The up function is disabled when the machine is overloaded. • Platform Down Function Overview • Fixed lowering speed from platform and base control • Gravity down speed metered by fixed orifice • Platform down can be operated manually in case of any system failure • The down function is disable when the machine is overloaded. • Functionality • ECM monitors inputs from down limit switch and pothole limit switches. • As the machine is lifted the pothole arms are deployed putting the machine in the elevated drive speed range. • If a pothole arm is blocked with the lift linkage out of stowed the lift function will continue to operate but the drive function will be disabled and an audible alarm will sound. • Tilt alarm is inactive when the lift linkage is stowed. • When the lift linkage is out of stowed and the machine is out of level the tilt alarm sounds, lift is disabled, and drive is disabled. Technical Training • Lift function disabled at 6 meters( 2 limit switches in series for redundancy) without outriggers on ground . • Outriggers can only be used in platform mode and when the platform is stowed. The appropriate Genie Service Manual should always be referred to when carrying out maintenance or repair procedures • When outriggers are not fully retracted drive is disabled and lift function is restricted. • When outriggers are deployed they must be in contact with the ground and will automatically level unit on slopes of up to 3 degrees front to back and 5 degrees side to side. • There are four Outrigger cylinders located on all four corners of the chassis to stabilize the scissors in order to enable the unit to be raised past 6 meters. • Each Cylinder has a Pressure transducer connected to the outrigger controller to indicate when the cylinder jack has contacted the ground, fully extended, not retracted or fully retracted. These states are captured during the outrigger calibration. • Each cylinder is equipped with a pilot operated check valve to hold the cylinder in the extended position. Technical Training 1. Determine whether flooded or sealed ( AGM/GEL) type lead acid batteries are being charged. A yellow wire loop at the back of the charger sets the charge curve for either flooded lead acid or AGM/GEL type batteries. The loop is left for flooded batteries; for AGM/GEL cut the loop and tape the wire ends back with electricians tape. 2. Plug the charger into a single phase AC socket with a nominal voltage rating of 100V, 110V, 115V, 120V, 220V, 230V, or 240V and a frequency rating of 50 or 60Hz. The charger automatically senses and adjusts to the AC voltage and frequency. At 110/120V the wall socket circuit breaker should be a 15A breaker with no other loads on the circuit. 3. The charger will start charging the batteries automatically within a few seconds. Even severely discharged batteries will be charged as long as the battery voltage is greater then 4V. If the battery voltage is low when charging first starts charging will be at a lower current level until the battery has recovered enough to accept full charging current. 4. The four LED’s indicate the charging progress. The first (leftmost) yellow (or amber color) LED will light to show there is AC power to the charger. The yellow LED next to the “AC” LED shows the battery is charging. When the battery reaches 100% charged the green LED labeled “100%” will light. When the battery is fully charged the green LED labeled “100%” will light and the yellow LEDs will remain “on”. Charging time is dependent on depth of battery discharge, battery condition, and temperature. The battery can be disconnected after the 100% LED is on or left connected – see 5. If the battery is to be disconnected before charging is complete the AC cord should be unplugged first to avoid sparking. 5. If the charger is left plugged in to the AC socket and the battery is kept connected This training manual and the information contained within is designed to be used as an aid to a service training course. The charger continuously measures battery voltage and restarts the charging cycle if the battery voltage drops too low. This keeps batteries charged while in storage but does not boil-out the electrolyte over time. 6. Turn-off the charger by unplugging (disconnect from AC voltage). Technical Training Technical Operation Summary – The charger is an advanced, microprocessor controlled, high frequency switching type charger. The charging curve is an IEI type for flooded and This training manual and the information contained within is designed to be used as an aid to a service training course. The IEI curve is constant current, then constant voltage, then constant current at a reduced level. Charging is complete when the battery voltage is rising at a very low rate (dV/dt) showing the battery has accepted all the charging it can. The IE curve is constant current then constant voltage with shut-off when the current reaches a low level. The charger will work even with batteries in a severe discharge state with battery terminal voltages as low as 4V. This reduces the need to “boost charge” weak batteries before charging. The charger has a 24 hour timer in case charging can not be completed due to battery problems – see troubleshooting section for this and other problem information. Technical Training Troubleshooting: Identify the problem from the following list and refer to the appropriate section for detailed instructions. 1. Charger does not turn on or no yellow “AC” power LED. 2. Red “BAD” LED is on 3. Yellow AC LED is on, yellow DC LED is off (100% and red LEDS are off) 4. Batteries do not fully charge. 5. The AC supply circuit breaker is tripped 1. YELLOW AC LED IS OFF (OTHER LEDS ARE OFF) Double check the outlet to ensure it is working by trying out another known good piece of equipment on the outlet. Check the circuit breaker to see if it has tripped and if it is a 15A rating and that there is no other draw on the circuit. Check the AC plug and wire to ensure both are in good condition. Replace charger if everything else is correct. 2. RED LED IS ON - The faults identified below cause the red LED to go on. ▶ RED LED IS ON, YELLOW AC LED IS ON, YELLOW DC LED IS ON, and GREEN 100% LED IS OFF The charger has been unable to fully (100%) charge the batteries in 24 hours and has timed- out. Unplug the charger, count to ten, and plug charger back in to reset the charge cycle and give the charger another 24 hour timing period. Note that this indicates the battery pack is damaged (one or more weak cells), worn-out, or the charger has been connected to the wrong voltage battery pack (12V or 18V for example) as the charging should be complete before 24 hours. Batteries should be checked including electrolyte level in all cells. If the battery voltage is correct and the problem is a weak battery, the charger will continue to charge the battery pack but the battery pack may provide short operating times and need to be replaced. ▶ RED LED IS ON, YELLOW AC LED IS ON, YELLOW DC LED IS ON, and GREEN 100% LED IS ON The output has completed charging, however, the battery voltage has decreased quickly after the charging was completed, that is, the battery is not holding charge. The machine may be used; however, operating times are likely to be less than normal as this indicates the battery This training manual and the information contained within is designed to be used as an aid to a service training course. If this error continues to show-up the battery pack should be replaced. 3. YELLOW AC LED IS ON, YELLOW DC LED IS OFF (100% AND RED LEDS ARE ALSO OFF) The charger has AC power going to it but is unable to charge the battery. This may be caused by: - open circuit – poor connection to the batteries or a high resistance connection anywhere in the charger + battery circuit. Check the charger connection (terminals) to batteries and if correct (no cut wires, connected to the right pace on the battery pack) remove, clean, and reinstall the charger to battery terminals and the terminals between each battery. The charger is a high- output low resistance system, even if the terminals look OK they might not be good enough to allow proper charging. - reverse polarity connection – if work has been done on the machine and the charger disconnected the + and – terminals of the charger may have been reversed. Correct charger terminal connections – black wire to – of the battery pack, red wire to + (24V) of the battery pack. - short circuit – if the charger wires are connected together (short circuit) this will be displayed. Connect charger wires to the correct locations on the 24V battery pack. - incorrect battery voltage – if the charger were connected to the wrong voltage battery, that is a battery voltage above 24V such as a 36V battery pack, the charger will not operate and will display this code. BATTERIES DO NOT FULLY CHARGE - If the batteries are charged overnight, make sure the AC supply is not being switched-off at night with other building items. - If batteries are new they sometimes need 20 to 30 charge/discharge cycles before they charge normally due to a process called plate formation. With new batteries the 100% LED may not light after a normal overnight charge. The batteries and charger are fine – the machine should be used and charged each night. Within a few days to a week the 100% LED will go on during a normal overnight charge. Note – brand new batteries are more easily damaged by too heavy a discharge than batteries that are older with formed plates. Try to avoid too heavy a discharge with your customers when new batteries are installed for at least This training manual and the information contained within is designed to be used as an aid to a service training course. Check for dead cells or reduced capacity. If the charger LEDs are showing charging and charger case gets warm after several hours the charger is probably good and the batteries bad. Replace charger only if other problems are not found. 5. THE AC SUPPLY CIRCUIT BREAKER IS TRIPPED An overloaded AC circuit, defective circuit breaker, defective fuse, or a charger problem can cause this condition. First, check the total load on the AC circuit to avoid overload. If total AC load is OK, connect the charger to a different AC outlet (on a different circuit) in the building. If the charger operates properly on other AC outlets, a qualified person should correct the AC circuit problem. If the AC supply checks good, the charger should be replaced. This is very rare. Note: Over 1/2 of all battery chargers returned as 'failed' are good. Please follow the troubleshooting procedures carefully and check all other items before returning the charger as failed.
